Extending Cord and Tool Life in Freight Rail MRO with Industrial Retractable Cord Reels

Freight rail maintenance environments are hard on equipment — especially power cords and hoses. When one of the six major Class I railroads came looking to improve maintenance activities at their facility, we went to work solving their problem.

At this rail service facility, maintenance teams worked on locomotives and railcars across multiple service tracks and shop bays. Power cords and air hoses were constantly being pulled across ballast, concrete, and steel grating. They were exposed to diesel fuel, lubricants, cleaning chemicals, and heavy vehicle traffic

Between tasks, cords were often dropped on the ground or loosely coiled and set aside. Over time, repeated bending, kinking, and exposure led to internal wire damage, worn insulation, and early cord failure. In several cases, damaged cords contributed to premature power tool failures.

THE PROBLEM

Maintenance leadership identified poor cable handling and storage as a recurring reliability and cost problem.

01

Cords and hoses being kinked or crushed during daily use

02

Inconsistent storage between jobs and shifts

03

Cables left on the ground where they were exposed to traffic and contaminants

04

Internal wire damage that wasn’t immediately visible

05

Increased replacement of cords and power tools

For freight rail operators, these issues drive unplanned downtime and make MRO costs difficult to predict across yards and service locations.

The Solution

To reduce damage caused by improper handling, the facility installed KH Industries industrial retractable cord reels in locomotive shops and along frequently used service tracks.

KH Industries Retractable Cord Reel mounted overhead

The reels provided controlled payout and retraction, allowing technicians to pull out only the amount of cord needed for a task. When the work was finished, cords retracted smoothly back onto the reel instead of being dropped or manually coiled.

How the Reels Were Used

  • Mounted above locomotive service areas and work platforms
  • Installed near service tracks for field maintenance work
  • Used for electrical power
  • Positioned to keep cords elevated and out of traffic paths

This ensured cords were stored properly after every use, regardless of shift or technician.

The RESULTS The Results: Longer Cord Life and More Reliable Tools

01

Reduction in Cord Replacement Costs

After installing industrial retractable cord reels, the rail operator recorded a noteworthy reduction in cord and hose replacement costs in affected maintenance areas. By minimizing kinks, improper coiling, and ground contact, cords experienced less internal damage and lasted longer in daily service.

02

Increase in Average Cord Service Life

Maintenance data showed an approximately 50% increase in average cord service life compared to previous usage patterns. Instead of replacing cords multiple times per year, many remained in service well beyond expected intervals.

03

Fewer Power Tool Failures Linked to Cable Issues

Before the change, damaged cords were a frequent cause of power tool problems. Following installation, tool failures attributed to cable issues dropped considerably. This helped protect higher-cost tools and reduced downtime during critical maintenance windows.

04

Improved Cost Predictability Across Rail MRO Operations

With fewer unexpected cord and tool failures, maintenance managers gained better control over spending.

Benefits included:

  • Fewer emergency purchases
  • More consistent inventory planning
  • Improved budgeting across multiple yards

For freight rail operators, predictable maintenance costs are essential to keeping fleets moving on schedule.

Why industrial Retractable Cord Reels Matter in Freight Rail Maintenance

In rail MRO, cords that are manually handled and stored rarely last as long as they should.

01

Controlling how cords are deployed and stored

02

Reducing bending, twisting, and kinking

03

Keeping cables elevated and organized

04

Ensuring consistent storage after every job

This makes them a practical solution for locomotive shops, rail yards, and trackside maintenance environments.

— Why KH Industries

KH Industries designs and manufactures industrial retractable cord reels built for demanding applications, including freight rail maintenance.

Our RTB and RTF Series reels offer:

  • Heavy-duty construction
  • Reliable auto-retraction mechanisms
  • Configurations for power and data
  • Proven performance in harsh industrial environments

For freight rail operators, KH Industries provided a durable solution that supports reliability, safety, and long-term cost control. In freight rail MRO, cord damage often leads to tool failures, downtime, and rising maintenance costs. By switching to industrial retractable cord reels, this facility improved how cables were handled, extended cord life, and reduced unplanned replacements.

This case study shows how KH Industries industrial retractable cord reels helped freight rail maintenance teams protect equipment and keep operations running efficiently — even in tough rail environments
